The results show that the upset dimension is an important variable affecting the tensile strength of the friction welding joint of embedded steel bars. The factors influencing the upset dimension are secondary friction pressure, secondary friction pressure, secondary friction time and rotational speed in descending order. dimension mechanical properties 前言 1 核电建造结构中涉及到大量的钢筋-钢板预埋件，通常需要在车间进行焊接制作。目前常用的焊接方法主要为焊条电弧焊和半自动气保焊，存在劳动强度大、作业环境恶劣、焊接质量稳定性差等问题，尤其是针对穿孔塞焊接头，制作时需多层多道填充焊接，焊接质量完全依赖焊工技能水平，且传统手工焊接焊前需将钢筋与钢板进行点焊固定，焊接效率较低 ［ 1 1 - 3 3 1-3 ］ 。这与大量预埋件需求之间的矛盾日益凸显，因此有必要寻求一种自动、高效、高质的钢筋预埋件焊接工艺。 摩擦焊是一种高效、绿色、环保的焊接方法，非常容易实现自动化焊接，其中连续驱动摩擦焊和惯性摩擦焊适合圆形截面工件之间或圆形截面工件与其他工件之间的焊接 ［ 4 4 - 5 5 4-5 ］ 。我国自1957年开始研究摩擦焊技术，现已广泛应用于航空、石油、电力、汽车等行业 ［ 6 6 - 7 7 6-7 ］ 。20世纪80年代国外有学者开始研究摩擦螺柱焊（Friction Stud Welding）方法用于水下牺牲阳极的焊接（T型接头），具有接头性能优异、焊接高效和工艺适应性强等特点，是目前国外在水下连接领域应用较为成熟的技术之一，但一般螺柱直径均小于 <math id="M11"><mi mathvariant="normal">ϕ</mi></math> 8 - 10 10 8-10 ］ 。国内吴泽生 ［ 11 11 ］ 在港珠澳大桥的拉钩筋与锚固板的焊接中采用了摩擦焊接工艺，相比于熔化焊接，采用摩擦焊效率和效益得到显著提升，但并未对钢筋预埋件摩擦焊接工艺进行深入的研究。 核电钢筋预埋件属于一板多筋的结构，采用传统的摩擦焊设备无法实现焊接，同时批量化生产对焊接质量的稳定性提出了更高的要求。本文针对核电典型的预埋件规格，在公司研制的专用多工位预埋件摩擦焊接设备上开展了系列摩擦焊接工艺研究，探索工艺参数对焊接质量的影响规律，最终获得了质量稳定且适合不同规格钢筋的工艺参数，为摩擦焊接工艺在核电钢筋预埋件中的应用奠定一定的基础。 试验材料与方法 1 试验材料 2 mm；钢板材质为Q235B，尺寸为 δ 16~ δ 30 mm。 试验方法 2 试验用摩擦焊接设备为自行研制的多工位预埋件摩擦焊机，如 图1 图1 所示，最大顶锻力200 kN，最高转速2 000 r/min。该摩擦焊机主轴旋转端夹持固定钢筋，进给端固定钢板，通过伺服驱动方式实现顶锻作用， y 轴和 z 轴的移动也采用伺服电机驱动方式，最终实现了在一块钢板上焊接多根钢筋的功能，可适应的最小钢筋间距为100 mm。摩擦焊接时，焊接参数的设置以及钢筋焊接坐标的设置均采用PLC编程方式实现，焊前仅需调用或新建焊接参数程序，同时在控制面板中输入钢筋坐标；焊接过程中，通过压力传感器反馈和控制顶锻压力，并对主要焊接参数进行监控和生成监控曲线，最终实现钢筋预埋件的自动焊接。 该摩擦焊设备可实现时间控制模式和压缩量控制模式。对于钢筋预埋件焊接而言，由于钢筋为螺纹钢，钢筋截面不规则，若采用压缩量控制会导致每根钢筋焊接时间不同，输入热量也会随之变化。而采用时间控制模式可基本保证每根钢筋输入热量一致，接头性能更加稳定，故本文中均采用时间控制模式。 钢筋下料时尽量保证钢筋长度统一，同时在钢筋夹持端尾部使用同样长度的顶杆，保证钢筋伸出量尽量一致，一般为50~55 mm。焊前需对钢筋和钢板待焊部位及其周边区域进行打磨。 图2 图2 为典型的钢筋-板T接摩擦焊接头。 焊后依次对接头进行尺寸检测（钢筋顶锻量、钢筋与钢板角度）和力学性能检测（拉伸试验和弯曲试验）。力学性能检测时，采用火焰切割将接头切成单根钢筋试样，其中钢筋长度大于250 mm，钢板尺寸为100 mm×100 mm。按照JGJ18—2012《钢筋焊接及验收规程》的规定进行拉伸试验，采用如 图3 图3 所示的专用夹具进行拉伸。弯曲试验参照AWS D1.4《钢结构焊接规范》进行。 试验结果及分析 1 正交工艺试验 2 接头力学性能是预埋件穿孔塞焊接头最重要的性能之一，因此若采用摩擦焊工艺代替传统的穿孔塞焊工艺，需重点研究摩擦焊接头的力学性能，而摩擦焊接工艺参数是影响接头力学性能的主要因素。 试验采用的摩擦焊工艺为连续驱动摩擦焊，主要的焊接参数包括摩擦时间（包括一级摩擦、二级摩擦）、摩擦压力（包括一级摩擦、二级摩擦）、顶锻时间、顶锻压力。一级摩擦压力和一级摩擦时间主要是为了预热，一般不会发生太大的变化。针对 <math id="M14"><mi mathvariant="normal">ϕ</mi></math> 为了证明顶锻量与强度的关系，对不同正交参数下的接头进行了拉伸试验，拉伸试验时以摩擦焊接头处（焊缝）或钢筋母材出现颈缩为拉伸力停止。每个参数拉伸数量为5件，合格率为断裂在钢筋母材的试件占比，拉伸结果如 表4 表4 和 图6 图6 所示。可以看出，当顶锻量小于19 mm时，拉伸合格率波动较大，均低于60%；当顶锻量大于19 mm时，拉伸合格率达到100%。 组别 平均顶锻量/mm 合格率 平均拉力 F kN）。考虑到转速太低和二级摩擦压力太高会容易造成闷车，因此重新优化参数为：转速1 000 r/min，二级摩擦压力50 kN，二级摩擦时间15 s，顶锻力80 kN。 摩擦焊接工艺评定 2 针对典型的预埋件规格开展了摩擦焊接工艺评定。钢筋尺寸包括 <math id="M17"><mi mathvariant="normal">ϕ</mi></math> 焊接过程对钢筋顶锻量和钢筋钢板间夹角进行自检，全部满足标准要求。焊后对全部钢筋摩擦焊接头进行拉伸测试，抗拉强度均大于540 MPa，且断裂位置位于钢筋母材；10件90°弯曲试件弯曲后未发生开裂现象，10件反复弯曲试件断裂在钢筋母材。 模拟焊接时按照实际工程产品的大小进行，其中涉及钢筋长度为300~800 mm，厚度为16~30 mm，宽度为300~800 mm。焊接时钢筋中心距为100 170 综上，通过批量焊接试验和模拟试验证明了摩擦焊接设备和焊接工艺的适用性和可靠性。 应用前景 1 核电预埋件中大多为穿孔塞焊接头，据初步估算，相比于穿孔塞焊，采用摩擦焊工艺单根钢筋的焊接效率可提升2~4倍，综合效率可提升6~8倍，节约人工成本约80%，具有较为显著的经济效益。相比于穿孔塞焊技术，预埋件采用摩擦焊工艺具备以下优点： （1）焊接接头质量高，不易出现气孔、未熔合等缺陷。 （2）更易实现焊接自动化，焊接质量稳定、一致性好。 （3）热变形小，有较高的尺寸精度。 （4）焊接效率高，相比于自动穿孔塞焊，摩擦焊接过程减少了部分加工检验工序（钻孔、打磨、渗透检验等），无需附加耗材（焊材和气体、打磨片等）。 （5）焊接过程无烟无尘、绿色环保，提高了操作者的劳动环境舒适度。 （6）设备操作简单，不需要复杂的培训，对操作者没有技能上的要求。 预埋件钢筋摩擦焊接在核工业领域属于先进技术，该技术的研发和推广应用有利于加快预埋件焊接自动化发展的步伐，同时一定程度上促进了我国焊接产业快速向“高效化、自动化、智能化”的趋势发展，具有较好的社会效益。综上，摩擦焊技术在核电钢筋预埋件焊接方面具有较大的推广价值，除此外，预埋件摩擦焊接技术还可应用于其他建筑领域（如建筑、桥梁、水利水电等）的预埋件焊接，具有较为广泛的应用前景。 结论与展望 1 根据摩擦焊技术的优势特点，结合核电钢筋预埋件的大量需求，本文创新地提出采用摩擦焊技术代替传统的电弧焊，以实现核电钢筋预埋件自动化、高效高质焊接，并开展了系列试验，得出结论： （1）通过正交试验，确定了影响钢筋顶锻量的主要因素，按影响程度从大到小依次为二级摩擦压力、顶锻压力、二级摩擦时间、转速。且顶锻量直接影响接头的抗拉强度。 （2）对五种规格典型的钢筋进行了焊接工艺评定试验，焊后对接头分别进行了无损和理化检验，检验结果全部合格。 （3）通过开展批量焊接和模拟试验，验证了钢筋预埋件采用摩擦焊接工艺的质量稳定性和工艺适用性，为摩擦焊接工艺的现场应用奠定了基础。
