By adopting the shear stress boundary condition at the interface between the tool and the workpiece, the analysis of interface friction and material flow is realized in a fully coupled manner. The results show that the interfacial friction behavior between the tool and the workpiece presents significant non-uniform characteristics: approximate sticking friction ispresent atthe annulargroove of the shoulder, and slidingfriction ispresent at the periphery of the shoulder. The interfacial sliding in different degrees is present at the pin side, and the sliding index of the interface increases with the distance from the shoulder. There is a low viscosity zone with a thickness of 0.66~4 mm near the friction interface. In the low viscosity region, the material flow velocity on the upper portion of the workpiece reaches 0.17 m/s, and the strain rate reaches 85.7 s -1 . On the lower portion of the workpiece, the material flow velocity reaches 0.017 m/s and the strain rate reaches11.7 s -1 . Regarding the material flow path through the low viscosity zone, the material flow presents two modes: multi-circle rotation and straight-through flow. The simulated temperature, geometry of low viscosity zone and deposition position of marker materials are validated by the experimental results. 计算流体力学 界面摩擦行为 材料流动 低粘度区 computational fluid dynamics interfacial friction behavior material flow low viscosity region 前言 1 尽管搅拌摩擦焊（FSW）技术已在运载火箭、高铁列车、新能源汽车等的制造中取得广泛应用，但针对FSW基本物理过程的认知水平仍显著落后于应用水平，这已成为制约其焊接质量与效率提升的理论瓶颈 ［ 1 1 - 4 4 1-4 ］ 。作为FSW基本物理过程的关键方面，界面摩擦行为与材料流动行为自FSW发明以来一直备受学界及工业界关注 ［ 5 5 ］ 。在国内外针对FSW界面摩擦与材料流动行为的已有研究中，实验表征手段存在空间可达性不足、摩擦/流动动态过程难以直接捕捉等挑战，因而FSW的界面摩擦与材料流动行为的研究仍主要依靠数值仿真。二十多年以来，在国内外学者 ［ 6 6 - 7 7 6-7 ］ 的共同努力下，FSW的界面摩擦与材料流动行为的仿真模型不断完善，准确性不断提高。早期模型 ［ 8 8 - 10 10 8-10 ］ 假设搅拌头-工件界面呈现完全黏着摩擦，即搅拌头转速与材料流动速度的大小与方向均完全相同，在近十余年的大多数研究中，假设搅拌头-工件界面上二者速度的大小存在差异，但界面上工件材料的流动方向仍与搅拌速度完全相同 ［ 11 11 ］ 。从摩擦的物理原理来看，界面摩擦力的大小/方向均与流动行为完全耦合。耦合方式为：滑动摩擦时，界面摩擦力的大小取决于摩擦系数与正压力，摩擦力的方向与相对滑动方向平行；黏着摩擦（静摩擦）时，界面摩擦力的大小取决于保持材料黏着所需的摩擦力，摩擦力的方向与相对滑动趋势平行。从这个角度分析，前述模型在进行界面摩擦与材料流动分析时均存在不同程度的过度解耦。近年来，乔俊楠等人通过在搅拌头-工件界面采用剪切力边界条件，建立了一种新型计算流体力学仿真模型，实现了FSW界面摩擦与材料流动的完全耦合仿真分析，并在7A52铝合金 ［ 5 5 ］ 、2024铝合金 ［ 12 12 - 13 13 12-13 ］ 、2219铝合金 ［ 14 14 ］ 等FSW过程材料流动的仿真准确性实验中得到了验证。为提高对FSW界面摩擦与材料流动行为的认识水平，仍需要针对更多焊接工况开展仿真研究。 本研究基于新型CFD仿真方法，通过在搅拌头-工件界面采用剪切力边界条件，在实现界面摩擦与材料流动的完全耦合仿真分析的基础上，研究6061铝合金FSW过程中搅拌头-工件界面的摩擦行为以及材料流动行为。 焊接工况及 CFD 仿真模型 1 FSW仿真计算采用的几何模型如 图1 图1 所示。在工件上建立三维笛卡尔坐标系，原点在轴肩与工件上表面之间的交点处。 x 正方向为焊接方向。工件上表面的法向方向为 z 正方向。当向 z 负方向看时，搅拌头顺时针旋转。轴肩直径为18 mm，搅拌针无螺纹，其根部直径为9 mm，端部直径为6.4 mm。搅拌头转速为800 r/min，焊接前进速度为100 mm/min。由于轴肩直径为18 mm，为避免轴肩的干扰，测温位置分别选择了在距离焊缝中心11 mm与13 mm处。 为确保计算的准确性，求解域中采用了六面体单元进行划分。同时，为了节省计算开销，在工件不同区域划分不同的网格尺寸。在轴肩和工件之间的接触界面，材料会发生剧烈流动，其速度梯度和温度梯度较高。因此，需要较细的网格来捕获物理量的空间分布。在远离搅拌头区域，材料流动速度和温度梯度都小，采用较粗的网格进行划分。搅拌头附近的网格划分如 图2 图2 所示。 控制方程 2 ，界面处于部分滑动-黏着状态。因此，通过计算 式（14） 式（14） 可以直接判定搅拌头-工件界面状态。本文通过计算剪切力的分布可以直接获得材料流动速度，从而实现界面黏-滑状态的自动转换，以此实现界面摩擦与材料流动的全耦合分析。 图5 图5 为界面材料流动速度分布结果。如 图5 图5 a所示，材料流动速度在轴肩环形槽内最高，在轴肩外缘降至最低。轴肩环形槽摩擦界面处A点材料的流动速度为0.62 m/s，对应的搅拌头表面的速度为0.71 m/s，根据 式（14） 式（14） 计算得到的界面滑移率为0.126，可判定界面摩擦处于近似黏着状态。类似地，轴肩外缘的B点材料的流动速度为0.000 9 m/s，对应的搅拌头表面速度为0.38 m/s，根据 式（14） 式（14） 计算得到的界面滑移率为0.997，由此判定此处界面摩擦为显著滑移。 图5 图5 b为搅拌头-工件界面局部区域的速度矢量图，图中箭头只代表速度矢量方向，不表示速度大小。从图中可以看出：由于轴肩环形槽与工件界面近似黏着状态，在轴肩环形槽中的材料围绕搅拌头旋转；在轴肩外缘，由于界面发生显著的滑移，材料流动方向并未随搅拌头旋转；在环形槽（处于近似黏着状态）与平面区域（近似纯滑动状态）的交界位置，材料流动速度的大小与方向从沿焊接方向平移逐渐过渡至高速旋转。 为验证仿真模型的准确性，本研究采用标记材料法研究焊接过程中的材料流动行为，并与实验结果进行对比印证 ［ 18 18 ］ 。在仿真与实验中均在搅拌头前方布置示踪粒子，用来捕获材料的迁移轨迹。 图6 图6 a为搅拌头后方示踪粒子的分布情况， 图6 图6 b为焊后接头中示踪材料的分布。仿真结果与实验结果均显示，标记材料相对于初始位置向AS上方迁移，二者十分吻合。 图6 图6 c为搅拌头附近的粘度分布结果。按照研究惯例，将粘度2×10 6 Pa·s作为低粘度区，搅拌头-工件界面存在着0.66~4 mm的低粘度区，低粘度区的形状与 图6 图6 b中得到的焊缝横截面上材料流变区的几何形状吻合良好。可见，仿真计算得出的材料沉积位置、低粘度区形状与实验测量结果吻合，可以较准确地再现焊接过程中的材料流动行为。 （a）搅拌头后方示踪粒子的分布情况仿真结果；（b）粘度分布的仿真结果；（c）焊后接头中示踪材料分布的实验结果 材料流动行为 2 图7 图7 为工件厚度方向不同位置处，搅拌头附近的材料流动速度与应变率在垂直于焊接方向（横向）上的分布结果。可以看出，随着距离搅拌针两侧距离的增加，材料流动速度与应变速率从搅拌针两侧先增加，然后逐渐降低。在距离上表面1 mm（ z =-1 mm）的位置，工件上部的材料流动速度可达0.17 m/s，应变速率可达85.7 s -1 。在 z =-4 mm时，工件下部的材料流动速度为0.017 m/s，应变速率为11.7 s -1 。材料流动速度与应变速率从在工件内部自上而下逐渐降低。结合 图5 图5 中搅拌针侧面材料流动速度分布结果不难发现其原因为：搅拌针侧面呈现不同程度的滑动状态，滑动比例随其到轴肩的距离增加而增加。 1,2; 图 8 8 a、 8 8 c分别为距离轴肩下方0.5 mm与4 mm位置处材料三维流动轨迹迹线的分布结果。可以看出，材料流经低粘度区时，呈现多圈旋转与直通两种模式。图 8 8 b、 8 8 d为俯视图，可以看出材料在AS更容易发生多圈旋转，在RS更倾向直通模式。 结论 1 本文针对搅拌摩擦焊界面摩擦及材料流动行为开展数值仿真研究，得到以下结论： （1）搅拌头与工件间的界面摩擦行为呈现显著的非均匀特征：轴肩芯部及环形槽内呈近似黏着摩擦，轴肩外缘区域呈滑动摩擦；搅拌针侧面呈现不同程度的滑动状态，界面滑动比例随其到轴肩的距离增加而增加。 （2）摩擦界面附近存在厚度为0.66~4 mm的低粘度区。在低粘度区，工件上部材料流动速度可达0.17 m/s，应变率可达85.7 s -1 ；在工件下部材料流动速度可达0.017 m/s，应变速率可达11.7
