In this paper, the excellent properties, application fields, classification and manufacture methods of diamond tools are introduced. The advantages and disadvantages of different preparation methods were analyzed and compared. The brazing and diffusion bonding method of diamond tools are introduced emphatically. The overseas and domestic research status of brazed and diffusion bonded diamond tools are summarized in terms of joining technologies, equipment and filler materials. The mechanism of improving joined diamond tool’s performance is summarized. The existing problems of welded diamond tools are analyzed, and the development direction of brazed and diffusion bonded diamond tools in the future is prospected. 金刚石工具 表面金属化 钎焊材料 活性钎料 扩散焊 diamond tools surface metallization brazing filler metal active brazing filler metal diffusion bonding 前言 1 金刚石有极高的硬度、强耐磨性、高导热性和低热膨胀系数等优良性能，是制造切磨工具的最佳材料 ［ 1 1 ］ 。金刚石工具是硬脆材料切割、磨削等加工的最常用工具，主要包括锯切刀具、钻探钻头、修整工具、拉丝模具等，广泛用于石材切割、3C加工、地质勘探、汽车零部件制造及国防工业等各个领域 ［ 2 2 ］ 。 目前常见的金刚石工具有 ［ 3 3 - 5 5 3-5 ］ ：单晶金刚石工具（SD）、聚晶金刚石工具（PCD）、金刚石涂层工具（CVD）。单晶金刚石工具所用金刚石分为天然单晶金刚石和人造单晶金刚石；聚晶金刚石工具通常为人造金刚石；金刚石涂层工具按涂层厚度分为金刚石厚膜工具（金刚石膜厚度 > 300 µm）和金刚石薄膜工具（金刚石膜厚度 < 20 µm）。金刚石工具分类如 图1 图1 所示，一些常见的金刚石工具如 图2 图2 所示。将金刚石转变为金刚石工具，并到达所需性能是金刚石工具制备研究的关键技术。本文总结当前金刚石工具制备方法，概述了国内外有关金刚石工具钎焊、扩散焊的研究进展，并对未来金刚石焊接技术的发展进行展望。 金刚石工具的主要制备方法 1 单独的金刚石难以作工具使用，须与高韧性材料连接。金刚石工具的制造一般采用烧结、电镀、钎焊、扩散焊等方法。 烧结法是将胎体粉末和金刚石按一定比例均匀混合后，在烧结炉内加压烧结制备金刚石工具的方法。热压烧结技术多用于制造多层金刚石工具，如金刚石刀头、砂轮和绳锯。烧结法制成的金刚石工具胎体与金刚石结合强度低、金刚石颗粒埋入胎体较多，常用于硬度大、脆性高的材料的切磨加工。 采用电镀方法将金刚石颗粒固结在基体上沉积的镀层金属内，可制备电镀金刚石工具。电镀金刚石工具镀层金属对金刚石的把持力较小，金刚石出露高度较低，金刚石磨粒在磨削载荷较重时易脱落。 钎焊金刚石工具 ［ 6 6 - 7 7 6-7 ］ 是采用钎焊方法将金刚石与基体连接制备而成的金刚石工具，金刚石与基体结合强度高不易脱落，同时具有磨粒出露高度大（理论上达磨粒高度的70％以上）、容屑空间大、散热性好等优点，使用过程中能够承受较大的负荷，可用于高速高效磨削。金刚石工具的钎焊方法早在1975年就已获得专利 ［ 8 8 - 9 9 8-9 ］ ，其研究和使用受到国内外研究者的重视，已被公认为是很有前景的能改善人造金刚石连接的技术 ［ 10 10 ］ 。 扩散焊接是一种固态连接方法，通过高温加压下接触面表层原子相互扩散，产生原子间的结合，从而获得牢固连接。真空扩散焊温度一般选0.6~0.8 T m （ T m 为被焊母材熔化温度），适用于热膨胀系数差异大的材料之间的连接，如PDC复合片的硬质合金与刀柱基体的焊接。几种制备方法的优缺点见 表1 表1 。 制备方法 优点 缺点 粉末冶金烧结 制备方法成熟；工艺操作简单；生产成本低；多为多层金刚石工具 金刚石颗粒分布不规则，出露高低不齐；金属胎体对金刚石为机械包镶，把持力较弱，金刚石颗粒易过早脱落 电镀法 磨粒露出高度较一致 颗粒埋入基体深度达2/3，工具使用寿命短 钎焊法 金刚石与胎体结合力强；颗粒露出高度达2/3，使用寿命长；颗粒在胎体中的分布可控 金刚石钎焊性能差；工艺操作技术要求高；金刚石易石墨化 扩散焊法 焊接温度较低，适合热膨胀系数差异大的材料 设备成本高，适用范围较窄 金刚石工具的钎焊工艺 1 目前可用于金刚石工具的钎焊工艺有：真空钎焊、炉中钎焊、盐浴钎焊、火焰钎焊、激光钎焊、电阻钎焊、高频和真空感应钎焊等。结合强度决定了金刚石工具的使用性能和使用寿命。为防止钎料氧化，目前常在高真空中或惰性气体保护下对金刚石工具进行钎焊 ［ 11 11 ］ 。 真空和气保焊环境需要特定的炉子来提供；炉中钎焊一般采用电阻辐射加热，加热均匀，可以焊接结构复杂、尺寸较大的金刚石工具。真空钎焊单层金刚石工具主要应用于修整工具、磨轮、石材工具、玻璃工具的制造，真空钎焊和炉中钎焊均适合批量化生产 ［ 12 12 ］ 。连续气氛保护炉钎焊采用氨分解气作还原气体，加热速度缓慢温度均匀，钎焊接头美观、质量可靠，工件表面光亮，生产效率高，焊接成本低，常用于小锯片和异型金刚石工具的生产。 盐浴钎焊温度较低、加热速度快且均匀，金刚石的石墨化程度低，适合大批量生产。然而，盐浴钎焊工艺繁琐，焊后工件钎剂残留严重，清洗时产生大量废水污染环境。此外，盐浴钎焊的设备昂贵、生产周期长，金刚石工具的盐浴钎焊有悖于绿色制造的发展理念。 火焰钎焊是很早发展的一种钎焊方法，所需设备简单轻便，燃气来源广泛，工艺成本低廉，但其加热温度不易控制，已逐渐被主流市场淘汰。 激光钎焊时激光加热局部受热快，金刚石在高温环境下暴露的时间短，金刚石的石墨化程度低。激光钎焊加热效率高，温度易控制，热影响区小，可以进行复杂曲面的加工，还可实现金刚石颗粒的有序排列，自动化程度高，作业环境好。采用激光钎焊法焊接大尺寸及异型复杂工件，还可避免高频感应钎焊的邻近效应和集肤效应。但是，由于加热时间过短，无法保证连续的反应层或扩散层在金刚石磨粒和钎料、钎料和基体之间的形成，进而降低钎料对金刚石颗粒的把持力 ［ 13 13 ］ 。 电阻钎焊常用于珩磨条钎焊，其焊缝质量好；但由于刀头整体在焊接过程中处于较高的温度，影响金刚石的使用寿命，目前有少数企业采用这种工艺。 高频感应钎焊加热速度快、钎焊效率高、生产成本低，操作简便、劳动强度低，可钎焊各种形状复杂和多齿工件。采用自动送料、气氛保护或真空感应钎焊时，接头具有良好的外观和钎焊质量。感应钎焊是一种具有良好发展前景的制造金刚石工具的钎焊方法。 金刚石工具的钎焊设备 1 真空钎焊炉设备 2 真空钎焊炉可实现批量生产，操作工艺稳定且可重复性强，是金刚石工具钎焊制造中最常用的设备。但传统真空炉炉腔体积有限，国内炉体多为单室炉，每炉产能较低，只适合小批生产。随着技术的发展，目前已生产出多功能真空炉，如连续式真空钎焊炉、真空感应钎焊炉、热壁真空钎焊炉等。 可控气氛连续钎焊成套设备 2 以网带连续式隧道炉为代表，该类成套设备已在一些退火及光亮热处理场合成熟应用。其由进料区、加热区、冷却区和出料区组成，工件在氨分解气氛的保护下完成钎焊过程。该设备具有可连续加热，工件受热时间可调，生产效率高，便于实现大批量生产，工人劳动强度低，可实现自动化等优点。可控气氛连续钎焊成套设备综合了化工、机械、控制、电炉钎焊等多种专业技术，为高效率、高质量、低成本大批量的自动化连续钎焊生产提供了技术保障。 激光钎焊设备 2 激光钎焊是指以激光为热源的钎焊技术，其核心部件为激光器。根据工作物质类型，激光器主要分为气体激光器（CO 2 气体激光器）、液体激光器、半导体激光器、固体激光器（Nd：YAG激光器）、光纤激光器自由电子激光器等。其中，光纤激光器发展较快，且在通信、传感、激光材料处理等领域获得了广泛应用。高转化率、优质、高稳定性、小体积等将是未来光纤激光器研究的重点。具有更小占空比的超短脉冲锁模光纤激光器、高功率飞秒量级脉冲光纤激光器、宽带输出并可调谐的光纤激光器等都将成为研究热点。 焊接用激光束由脉冲波形向连续波形发展，最早用于焊接的激光器多为脉冲输出的固态激光器，近年来高功率连续CO 2 气体激光器和固体Nd：YAG激光器普遍被用作焊接热源。金刚石对激光束的吸收率较合金钎料对激光束的吸收率低，故钎焊金刚石工具应选择高能量密度型激光器。脉冲型激光器作为焊接热源时，工艺参数更加复杂，目前对于激光钎焊金刚石的研究主要采用CO 2 连续型激光器，而对采用脉冲型激光器钎焊金刚石的研究甚少 ［ 13 13 ］ 。 高频感应钎焊设备 2 高频感应钎焊设备的核心部件是感应加热电源，现代感应加热电源正朝着大功率、高频化、智能化方向发展。小型化、适合野外作业、高效节能等控制性能的感应加热电源系统正成为未来的发展目标。随着金刚石工具制造人力成本的增加和对金刚石工具钎焊质量稳定性要求的提高，自动感应钎焊工艺逐渐成为焊接金刚石锯切工具的主要方法，金刚石工具自动感应钎焊能够实现自动分齿、自动识别拾取刀头、自动送焊片，具有焊接精度高、钎焊接头牢固、使用寿命长等优点，一人可操作多台机器，极大地降低人工成本。 金刚石工具的钎焊机理 1 钎焊金刚石工具的原理是利用与C元素亲和力高的元素（如Ti、Cr、Zr等），钎焊时发生化学反应生成碳化物，进而实现金刚石、钎料、基体三者之间的冶金结合。对金刚石工具的钎焊来讲，钎焊工艺和钎焊材料是最主要的影响因素 ［ 13 13 ］ 。 由于常用的金属钎料很难润湿金刚石表面，金刚石的钎焊性极差。目前主要采用活性金属钎焊法或金刚石表面金属化法来提高金刚石与金属之间的钎焊性 ［ 12 12 ］ 。 活性金属钎焊法 2 对于金刚石的连接，活性金属钎焊法是指在钎料中加入活性元素（通常为强碳化物形成元素）如Ti、Zr、Cr、V等，通过化学反应生成碳化物，实现金刚石与钎料的冶金连接，进而通过金属钎料将金刚石连接在金属基体上，钎焊金刚石接头界面见 图3 图3 。 活性钎料一般常用含Ti的Ag-Cu-Ti、Cu-Sn-Ti合金；含Cr的Ag-Cu-Cr、Ni-Cr合金，在惰性气体或真空环境下钎焊。Ti、Cr与C的化学亲和力较高，界面TiC、Cr-C等碳化物的生成是实现金刚石、钎料与基体间冶金连接的主要原因。 金刚石表面金属化处理 2 对金刚石表面进行金属活化处理，使表面具有类金属的性能，更有利于金刚石与金属钎料之间的结合 ［ 14 14 ］ 。表面金属化主要有化学镀加电镀、真空蒸镀、等离子溅射、磁控溅射、化学气相沉积、物理气相沉积、机械包覆等方式，应用较多的是化学镀加电镀和真空蒸镀。金属化通常选择活性较强的金属，如Ti、Cr、W、Mo等。金属镀层有利于金刚石和基体之间的冶金结合，可提高金刚石工具基体对金刚石颗粒的把持力 ［ 15 15 - 16 16 15-16 ］ 。 金刚石工具钎焊用钎料 1 钎焊接头或界面的强度主要取决于两方面因素：钎焊材料和钎焊工艺。常用金属钎料在金刚石表面都难以润湿铺展，高温下金属Ni在金刚石表面的润湿角较小；Cu在高温下不润湿金刚石表面，但在Cu中添加Ti元素后，Cu基合金在金刚石表面的润湿性大幅提高。目前金刚石工具钎焊所用钎料基本可分为：以Ni基为主的高熔点合金钎料（Ni-Cr等）和以Ag基、Cu基为主的低熔点合金钎料（Cu-Sn-Ti、Ag-Cu-Ti和Ag-Cu-Cr等） ［ 17 17 ］ 。 镍基钎料 2 镍基钎料钎焊层硬度高、耐蚀性好、耐磨性好、高温性能好，已被广泛用于航空航天领域。镍基钎料自诞生以来已有大量的基础和应用研究，其商业化发展也备受重视，其中Ni-Cr合金是钎焊金刚石工具常用的钎料。采用镍基钎料钎焊金刚石工具，二者优势互补，工具可用于高强度切割、磨削与钻进等场合。 1975年，美国的J. T. Lowder等 ［ 8 8 ］ 开启了用Ni-Cr合金钎料钎焊金刚石工具研究的先河。Wiand等 ［ 18 18 ］ 通过真空钎焊镀膜金刚石的方法，研究了Ni、Cr、B、Si、Fe、Mo等不同成分金属粉末、钎焊工艺（温度和保温时间等）对强度的影响。瑞士A. K. Chatopadhyay等 ［ 19 19 - 20 20 19-20 ］ 先将Ni-Cr合金火焰喷涂到钢基体上，然后利用感应钎焊在氩气保护下连接金刚石与钢基体，并研究钎料用量与润湿性和强度之间的关系。 国内的林增栋等 ［ 21 21 ］ 采用Ni-Cr-P等钎料实现了金刚石工具的钎焊，介绍了金刚石工具的钎焊工艺。研究结果表明钎焊温度选择应高于钎料合金熔化温度50~100 ℃，保温时间要短，金刚石的出露高度反比于钎料用量。肖冰、冯伯江等 ［ 22 22 - 26 26 22-26 ］ 学者深入研究发现，Ni-Cr钎料钎焊金刚石时，界面呈现内层Cr 3 C 2 、外层Cr 7 C 3 的双层结构。卢金斌等 ［ 27 27 - 28 28 27-28 ］ 研究表明，采用Ni-Cr钎料钎焊金刚石时，界面生成的Cr 7 C 3 呈笋状形貌，Cr 3 C 2 呈片状形貌。 铜基钎料 2 镍基钎料熔化温度高，所需钎焊温度高，会造成金刚石石墨化，有损金刚石的热稳定性。在工作环境较好、耐磨性要求不高的领域，可选择铜基或银基钎料，以降低金刚石的石墨化程度。 巴基斯坦的F. A. Khalid等 ［ 7 7 ， 29 29 ］ 采用铜基活性钎料Cu-14.3Sn-10.2Ti-1.5Zr实现了金刚石的真空钎焊，研究发现金刚石与钎料界面产生了200 nm厚的双层TiC结构：靠近金刚石为50~70 nm厚的TiC微粒，靠近钎料为100~200 nm厚的柱状TiC。温度升高或反应时间延长，钎料侧柱状TiC生长，金刚石侧TiC微粒层保持不变。S. Buhl等 ［ 30 30 ］ 采用Cu-14.4Sn-10.2Ti-1.5Zr钎料实现了金刚石单晶的钎焊，探究了钎焊参数与界面残余应力及接头强度的关系，钎焊温度由880 ℃升高到930 ℃时，金刚石接头剪切强度由321 MPa降低到78 MPa。 W. C. Li等 ［ 31 31 - 32 32 31-32 ］ 采用Cu-10Sn-15Ti合金钎料在925 ℃/5 min、1 050 ℃/5 min规范下实现了金刚石的钎焊，在界面处形成约500 nm厚的连续TiC层。S. F. Huang等 ［ 33 33 ］ 采用Cu-10Sn-15Ti钎料，比较了真空钎焊和激光钎焊对金刚石界面微结构的影响，真空条件下TiC过渡层连续；激光条件下由于反应时间短，金刚石表明产生的反应产物较少。西安交通大学孟卫如等 ［ 34 34 ］ 分别采用BNi-2、BNi-7，CuSnNiTi等钎料实现了金刚石工具的真空钎焊。通过对比发现，CuSnNiTi钎料熔化温度低，在金刚石表面的润湿性好，对金刚石的热损伤小，把持力高，且金刚石工具的使用性较好。 银基钎料 2 金刚石工具钎焊用银基钎料，通常为添加有Ti、Zr等活性元素的Ag-Cu共晶 ［ 35 35 - 37 37 35-37 ］ 。Ag基合金钎料熔点较低、对金刚石的浸润性好。 哈尔滨理工大学、燕山大学、哈尔滨工业大学、南京航空航天大学的一些学者开展了使用Ag基钎料钎焊金刚石的研究 ［ 38 38 - 41 41 38-41 ］ ，得出相似的结论：即在钎焊条件下，Ti与C发生化学反应，TiC化合物的生成使钎料与金刚石之间实现了冶金连接。郑州机械研究所有限公司钎焊国家重点实验室团队对常用的Ag基钎料进行分析，根据Ag、Cu、Zn、Cd、Ni、Co、Mn等元素在钎料中的作用和特点，配制了10余种钎料，并对其熔化温度、强度、钎焊工艺进行了研究，研制了一系列适用于不同工作环境下钎焊PCD工具的钎料 ［ 42 42 ］ 。 但是由于Ag金属价格较高，Ti元素对真空度要求较高，钎焊成本高；同时该钎料对金刚石的把持力较小，工作时易脱落，故其在金刚石工具钎焊中的应用并不十分广泛。银基钎料常用于耐磨性低的特殊情况 ［ 17 17 ］ 。几种不同钎料优缺点的比较如 表2 表2 所示。 类型 优点 缺点 Ni-Cr合金钎料 ［ 19 19 ， 44 44 ］ 优良的耐腐蚀性和耐氧化性，Cr与金刚石中的C反应生成Cr 3 C 2 、Cr 7 C 3 ，结合强度高，对金刚石的把持力较高。 钎焊温度高于1 000 ℃，金刚石易石墨化，发生热损伤。 Cu-Sn-Ti合金钎料 ［ 31 31 - 33 33 31-33 ］ 生成TiC，钎料能与金刚石实现高强度连接，钎焊温度较低，对金刚石热损伤小。 Ti元素活性高，钎焊对气氛要求高。 Ag-Cu-Cr合金钎料 ［ 44 44 - 45 45 44-45 ］ Cr与金刚石中C生成Cr-C化合物，钎料对金刚石的把持力较高。 钎焊温度须低于800 ℃，以避免金刚石石墨化和氧化；温度过低使钎焊时间过长，造成能源浪费。 Ag-Cu-Ti合金钎料 ［ 41 41 ， 46 46 ］ 生成TiC，钎料与金刚石实现冶金连接，钎焊温度较低，对金刚石无热损伤。 Ag含量较高，钎料成本高；Ti元素活性高，钎焊对气氛要求高。 CuMn基含Ti预合金钎料 ［ 47 47 ］ 生成TiC，实现冶金连接，对金刚石的把持力较高。 TiC层厚度较大或TiC连续分布，易产生裂纹，使金刚石颗粒脱落。 金刚石工具的扩散焊连接 1 扩散焊的接头性能可与母材相当，适合于焊接异种材料。真空扩散焊接头强度较高、热稳定好、抗震性好，在金刚石工具的制造中，多用于PDC地质钻头的连接，在保证钻头质量、提高焊接强度的同时，增大钻头的进尺深度。扩散焊连接是提高PDC钻头使用性能和使用寿命的一种有效方法。 Varnado等 ［ 48 48 - 49 49 48-49 ］ 在PDC表面镀25~50 μm厚金属镍，然后在650 ℃、214 MPa下真空扩散焊4 h，获得接头剪切强度达413~551 MPa。 邱惠中 ［ 50 50 ］ 等采用单向加压扩散焊和热等静压扩散焊两种方法实现了PDC与碳化钨支柱的高强度连接，满足了PDC钻头的使用要求。采用单向加压扩散焊，在680 ℃下，PDC与碳化钨连接强度达到500 MPa左右；采用热等静压扩散焊，焊接的切削齿稳定可靠，成品钻头耐磨性没有明显降低，现场试验也验证了产品的优良质量。 刘洁等 ［ 51 51 ］ 通过分析PDC钻头使用过程中存在的问题及产生原因，进行了PDC钻头的真空扩散焊试验，验证了利用真空扩散焊进行聚晶金刚石复合体焊接来提高PDC钻头的使用性能和寿命的可行性。 孙凤莲等 ［ 52 52 ］ 采用扩散焊和钎焊相结合的方法，用Ti箔和Ag-Cu箔共同作中间层材料，在真空辐射加热扩散焊机上实现了气相沉积金刚石厚膜与硬质合金间的牢固连接。在金刚石与中间层界面近区有C、Ti元素的相互扩散，有化合物TiC生成。 乔培新 ［ 53 53 ］ 等采用真空热压烧结的方法，通过添加预合金粉末实现了金刚石与胎体合金之间的扩散钎焊连接，阐明了采用预合金粉末实现金刚石的扩散钎焊连接是改进金刚石使用工具的有效途径。 扩散焊工艺过程复杂，焊接时间长，设备昂贵，焊接成本高。目前，真空扩散焊一般只用于高强度大振动要求的地质钻头的焊接，尚未用于通用金刚石工具的大批量制造。 钎焊、扩散焊以其工艺自身的优异特性，在异质材料连接，如碳材料和金属等的连接中拥有得天独厚的优势，今后必将成为金刚石工具制备的研究热点。金刚石工具的钎焊研究已百花齐放，目前正朝着自动化、绿色化、工艺复合化、优质化、经济化的方向发展。金刚石工具的扩散焊还局限于特殊工具种类的连接，有待继续深入。 参考文献 杨占尧 . 金刚石含量对钎料耐磨性的影响 ［J］. 热加工工艺 ， 2019 ， 48 （ 03 ）： 226 - 228 . 金刚石含量对钎料耐磨性的影响 YANG Zhanyao .
