The variation law of plunge force during welding and the effect of different process parameters on plunge force was studied. The experimental results show that the plunge force first increases and then decreases during the plunging process. The plunge force is closely related to the frictional heat generated in the welding process. The higher the rotation speed of the stirring head, the smaller the plunge speed, the more friction heat production, the higher the thermoplastic degree of the welded material, and the smaller the plunge force required. Within the range of selected process parameters, the "cold condition" of low speed (900 r/min) and large plunge speed (100 mm/min) is used, and the maximum plunge force is 12.63 kN; Use the "hot condition" of high speed (1 700 r/min) and small plunge speed (20 mm/min),the maximum plunge force is 3.2 kN.The plunge depth has little effect on the maximum plunge force . 回填式搅拌摩擦点焊 工艺参数 扎入力 铝合金 refill friction stir spot welding process parameters plunge force aluminum alloy 前言 1 回填式搅拌摩擦点焊（Refill Friction Stir Spot Welding，RFSSW）是德国GKSS中心发明的一种适用于轻金属合金连接的新型固相点焊技术 ［ 1 1 - 2 2 1-2 ］ 。由于其接头力学性能好、质量稳定、焊接变形小以及节能环保等优点，在汽车制造、航空航天等领域受到广泛关注，有望代替传统的电阻点焊和铆接技术 ［ 3 3 ］ 。相比于传统的搅拌摩擦点焊，RFSSW技术通过控制袖套和搅拌针的相对运动，在搅拌头扎入工件后回撤的同时，填充其在焊接过程中形成的退出孔，从而形成力学性能更优的无匙孔焊点 ［ 4 4 ］ 。 目前国内外学者对回填式搅拌摩擦点焊的焊点成形机理、接头微观组织及力学性能、工艺参数的优化等进行了较为系统的研究 ［ 5 5 - 7 7 5-7 ］ 。德国GKSS研究中心的Tier等人针对微观组织演变对5042铝合金回填式搅拌摩擦点焊接头力学性能的影响进行了研究，结果表明界面情况与所用焊接工艺密切相关，焊核区可能存在着由于塑性流动不足导致的孔洞缺陷，采用这种方式获得线性连接界面比获得曲线（“钩状”）界面时接头强度高 ［ 8 8 ］ 。Grant G J对采用回填式搅拌摩擦点焊连接的铝合金多层板的超塑性成形行为进行了研究，发现采用回填式搅拌摩擦点焊获得的多层板结构具有良好的超塑性成形性能 ［ 9 9 ］ 。JI S等针对搅拌头对被焊材料流动行为的影响进行了相关研究，发现袖套外壁的螺纹可以提高金属的流动速度，获得更为致密的组织，但容易形成飞边、凹槽、未充分回填、钩状缺陷、孔洞等缺陷，通过优化工艺参数可以减小或消除上述缺陷 ［ 10 10 ］ 。天津大学的张家龙对两块1 mm厚的5052铝合金进行了FSSW实验，找到了最优的工艺参数，在最优工艺参数条件下获得的接头的拉剪强度达到最大 ［ 11 11 ］ 。但针对回填式搅拌摩擦点焊焊接过程中扎入力的研究很少。扎入力是焊接过程中摩擦产热的重要影响因素，也是设备设计的重要参考指标。本文针对6061-T6铝合金材料，采用不同的焊接工艺参数对扎入力进行了测量和分析，研究了焊接过程中扎入力的变化规律以及工艺参数对扎入力的影响规律，为回填式搅拌摩擦点焊设备的设计以及工艺参数的优化提供依据。 试验系统与方法 1 回填式搅拌摩擦点焊的工艺过程分为4个阶段，分别为：摩擦生热阶段、下扎阶段、回填阶段和撤离阶段 ［ 8 8 ］ ，如 图1 图1 所示。 在摩擦生热阶段，搅拌头整体下压至工件表面，将工件压紧。袖套和搅拌针紧贴工件表面旋转，与被焊材料摩擦产生的热量使被焊材料逐渐达到热塑性状态。在下扎阶段，袖套一边旋转，一边扎入工件，对热塑性状态的工件进行挤压，同时搅拌针回撤，为被袖套挤压出来的热塑性材料提供空间。本文主要对下扎阶段的扎入力进行测量分析。 实验材料用6061铝合金，热处理状态为T6（固溶处理+人工时效），尺寸100 mm×40 mm×2 mm，两块试件搭接安装于压力测试台夹具上，搭接尺寸为40 mm×40 mm。实验设备采用龙门式搅拌摩擦焊机，并按照回填式搅拌摩擦点焊搅拌头的尺寸设计并制作了专用的搅拌头，袖套的外径为Φ9，内径为Φ5.5，如 图2 图2 所示。 图3 图3 为扎入力测量平台，采用膜盒式称重传感器对扎入力进行测量，其输出信号为0~10 V，采用EM911B-6数据采集设备对信号进行采集。 分别选取不同的搅拌头转速、扎入速度、扎入深度进行下扎实验，具体焊接工艺参数如 表1 表1 所示。 搅拌头转速 ω /（r·min -1 ） 扎入速度 v /（mm·min -1 ） 扎入深度 d /mm 900 20 2 1 300 60 4 1 700 100 — 试验结果与分析 1 试验结果 2 不同工艺参数下的最大扎入力如 表2 表2 所示。 2 序号 3 工艺参数 2 最大扎入力 F /kN 搅拌头转速 ω /（r·min -1 ） 扎入速度 v /mm·min -1 扎入深度 /mm 01 900 100 2 12.26 02 1 300 100 2 9.49 03 1 700 100 2 7.02 04 900 60 2 9.95 05 1 300 60 2 7.21 06 1 700 60 2 6.08 07 900 20 2 6.01 08 1 300 20 2 4.50 09 1 700 20 2 3.23 10 900 100 4 12.63 11 1 300 100 4 9.84 12 1 700 100 4 8.28 13 900 60 4 10.39 14 1 300 60 4 6.75 15 1 700 60 4 5.87 16 900 20 4 7.30 17 1 300 20 4 4.64 18 1 700 20 4 3.20 扎入力变化趋势分析 2 通过实验，发现在各组不同的工艺参数条件下，扎入过程中的扎入力变化趋势基本一致。 图4 图4 为典型的扎入力变化曲线，按照其变化趋势将整个扎入过程分为3个阶段：在第一阶段，随着搅拌头的扎入，下扎力逐渐增大，并在很短的时间内达到峰值，这是由于此阶段摩擦产热不足，被焊材料还处于固态，所以扎入力呈上升趋势；在第二阶段，搅拌头与工件摩擦产生的热量使被焊材料从固态变为热塑性状态，扎入力随着搅拌头的继续扎入逐渐减小，扎入力呈下降趋势；在第三阶段，搅拌头回抽，扎入力变为0。其中第二阶段时间最长。 工艺参数对最大扎入力的影响规律分析 2 图5 图5 、 图6 图6 分别为扎入深度为2 mm和4 mm时，在不同搅拌头转速和扎入速度下最大扎入力的变化趋势。 （1）转速对最大扎入力的影响分析。 由 图5 图5 、 图6 图6 可知，在扎入深度分别为2 mm和4 mm时，扎入速度不变的情况下，最大扎入力随着搅拌头转速的增加而减小。这是由于随着搅拌头转速的增加，单位时间内搅拌头与被焊材料之间的摩擦产热增多，被焊材料的热塑性程度大，所以扎入阻力减小，从而导致最大扎入力减小。 （2）扎入速度对最大扎入力的影响分析。 由 图5 图5 、 图6 图6 可知，转速不变的情况下，最大扎入力随着扎入速度的增大而增大。这是由于随着扎入速度的增大，扎入相同厚度需要的时间短，从而使搅拌头与被焊材料之间的摩擦产热减少，被焊材料的热塑性程度小，所以扎入阻力大，从而导致最大扎入力增大。 （3）扎入深度对最大扎入力的影响分析。 比较 图5 图5 、 图6 图6 可知，在其他工艺参数不变的情况下，扎入2 mm和4 mm所需的最大扎入力基本一样。这是由于扎入力在刚开始扎入很短的时间内就达到峰值，在扎入深度小于2 mm之前，被焊材料就已经达到热塑性状态。最大扎入力出现在被焊材料还处于固态时，当被焊材料达到热塑性状态时，扎入力会随着热塑性程度由低到高而逐渐减小，所以扎入深度对最大扎入力的影响不大。 （4）工艺参数对最大扎入力的综合影响分析 由 表2 表2 可知，在所选工艺参数范围内，扎入力峰值最大为12.63 kN，工艺参数为：转速900 r/min，扎入速度100 mm/min，扎入深度4 mm。扎入力峰值最小为3.2 kN，工艺参数为：转速1 700 r/min，扎入速度20 mm/min，扎入深度4 mm。其分别对应两种工艺条件：低转速、大扎入速度的“冷态条件”和高转速、小扎入速度的“热态条件”。回填式FSSW焊接过程中的扎入力与焊接过程中的热输入量有很大关系。 回填式FSSW焊接过程中的最大扎入力是设备设计的重要参数。设备驱动系统的伺服电机功率计算、设备的结构强度、搅拌工具的结构和强度等设计都需要以焊接过程中所需的最大扎入力为依据 ［ 12 12 ］ 。所以在设备设计时，应该综合考虑工艺参数范围和设备的承载能力。对于在设备承载能力范围内的被焊材料，在焊接时可采用高转速、大扎入速度的工艺条件以提高焊接效率；对于在设备承载能力范围外的被焊材料，应该采用高转速、小扎入速度的“热态”工艺条件。 结论 1 （1）在不同的搅拌头转速、扎入速度及扎入深度工艺参数下，回填式搅拌摩擦点焊过程中的扎入力变化趋势基本一致，都呈先增大后减小的趋势。 （2）搅拌头转速和扎入速度直接影响焊接过程中的摩擦产热。摩擦产热决定被焊材料的热塑性程度。最大扎入力与被焊材料的热塑性程度成反比，搅拌头转速越高，扎入速度越小，摩擦产热越多，被焊材料的热塑性程度越高，所需的扎入力越小。在所选工艺参数范围内，扎入力峰值最大为12.63 kN，最小为3.2 kN，其分别对应两种工艺条件：低转速（900 r/min）、大扎入速度（100 mm/min）的“冷态条件”和高转速（1 700 r/min）、小扎入速度（20 mm/min）的“热态条件”。 （3）最大扎入力是回填式搅拌摩擦点焊设备设计的重要参数，在设备设计时，应该综合考虑设备的承载能力以及工艺参数范围。 参考文献 Iwashita T .
