Under the current of 500 A, the larger arc force makes the arc repel the liquid metal in the molten pool to form a buried arc cavity. With the wire feedrate of 50 m/min and the welding speed of 60 cm/min, the welding wire stably penetrates into the cavity to form a buried arc, which significantly improves the arc energy utilization rate and and completes the single-pass welding of 20 mm thick steel plate with a groove. However, it is difficult to observe the arc and metal transfer behavior in buried arc cavity by experimental means. Therefore, based on the theory of magnetohydrodynamics, a mathematical model of arc is established by using numerical simulation to study the unique arc characteristics of GMAW buried-arc welding. The results show that: Compared with the bell jar shaped arc of ordinary GMAW welding, the arc of high current GMAW buried-arc welding is more extended at the end of the welding wire , with arc climbing phenomenon；a large amount of metal vapor generated in the buried arc cavity changes the arc atmosphere and thus changing the arc shape and significantly reducing the arc temperature; the external axial magnetic field also has a great influence on the arc shape, and the arc above the base metal has a low temperature cavity. m/min的送丝速度和60 cm/min的焊接速度可将20 mm厚的钢板开坡口单道焊透，实现单面焊双面成形，且成型良好，这使得焊接效率得到成倍的提升。因为电弧和熔滴过渡都在潜弧空腔中，所以大电流GMAW常见的飞溅大的问题得到很好的改善，显著提高了熔敷效率和改善了作业环境。因此GMAW潜弧焊拥有极大的应用前景 ［ 1 1 ］ 。 王候庭 ［ 2 2 ］ 等人在粗丝CO 2 气体保护焊工艺性能研究中对粗丝CO 2 气体保护焊潜弧现象进行了讨论，提到粗丝CO 2 气体保护焊潜弧有焊接过程稳定、飞溅小等特点。郑州煤矿机械集团股份有限公司 ［ 3 3 ］ 于2021年针对CO 2 潜弧焊在液压支架行业的工程应用进行了可行性研究。结果表明，CO 2 潜弧焊可显著提高焊接效率，适合用于液压支架结构件中PA位置施焊的坡口焊缝和角焊缝。GMAW潜弧焊的电弧和熔滴过渡发生在潜弧空腔中，在实验中通过高摄摄像等设备很难观察到潜弧空腔中的现象，因此通过数值模拟方法来研究GMAW潜弧焊的电弧特性是一种重要途径。由于GMAW潜弧焊电流很大，电弧温度也随之增高至上万摄氏度以上，在如此高的温度下潜弧空腔中焊丝和熔池会汽化，从而产生大量金属蒸气。Murphy ［ 4 4 - 5 5 4-5 ］ 等人研究表明，由于金属蒸气的净辐射系数要大于相同温度下的二氧化碳的净辐射系数，因此金属蒸气的加入会造成电弧较大的辐射热损失，导致电弧温度明显下降。因此在GMAW潜弧焊电弧特性的数值模拟中，金属蒸气气氛对其电弧特性的准确模拟是很重要的影响因素，有必要考虑并深入分析其影响规律。 目前关于GMAW潜弧焊的电弧模拟分析鲜有研究报道。本文结合已有的实验数据主要针对金属蒸气氛围下的磁控GMAW潜弧焊电弧特性进行数值模拟分析，尝试分析在大电流GMAW潜弧焊中金属蒸气及外加直流轴向磁场对电弧特性的影响。 数学模型 1 电弧数学模型 2 为建立合理科学的数学模型，参考刘忠杰 ［ 1 1 ］ 等人通过X射线透射设备拍摄的大电流GMAW潜弧焊电弧空腔（见 图1a） 图1a） ，结合本课题组实验中高速摄像拍摄的大电流GMAW潜弧焊焊接过程中的熔池（见 图1b） 图1b） 实际焊接实验现象及焊接电弧的轴对称特性，建立了轴对称的电弧熔池二维模型，如 图2 图2 所示。因未考虑熔滴过渡的影响，所以简化焊丝端部的熔化，将焊丝端部设置为圆台。计算域分为电弧区域和电极区域（焊丝和母材）。相关焊接参数如 表1 表1 所示。 1;2; 焊丝半径 r /mm CO 2 保护气体流量 Q /（L·min -1 ） 焊接电流 I /A 外加轴向磁场强度 H /T 0.6 10 500 0.06 基本假设 2 由于焊接电弧产生包含着许多非常复杂的物理化学现象，在不影响电弧模拟的科学合理性和准确性的前提下，对电弧模型做出以下假设： （1）电弧等离子体处于连续的、层流的稳态。 （2）电弧等离子体基于局部热平衡假设（Local thermodynamic equilibrium，LTE）。 （3）电弧是光学薄的，辐射相关的计算参数用净辐射系数表示。 （4）忽略熔滴对电弧的影响。 （5）等离子体物性参数如密度、粘度、比热容等仅为温度和铁蒸气浓度相关的函数。 控制方程组 2 用到的所有控制方程可以统一写成： <math display="block" -Fe混合的净辐射系数。由于在阴极区和阳极区附近电子输运焓项会因该区域的温度梯度很大对数值计算收敛产生影响。并且在之前许多关于GMAW电弧行为的数值模拟研究 ［ 7 7 - 9 9 7-9 ］ 中常常忽略电子输运焓这一项，得到的计算结果与实验结果有着较高的吻合度 ［ 10 10 - 11 11 10-11 ］ ，因此本次数值模拟未考虑该源项。 电磁变量通过用户自定义变量添加，源项、材料物性参数和边界条件等通过用户自定义函数的二次开发编程添加。使用SIMPLEC算法对所要求解的方程组进行计算求解。 结果与讨论 1 温度场 2 图3 图3 、 图4 图4 分别为外加直流轴向磁场前后电弧和电极的温度场，同时对比了考虑金属蒸气前后的温度场。模拟结果表明，相比于普通GMAW焊接电弧，大电流GMAW潜弧焊的电弧形态不再是典型的钟罩型，而是更加扩展，焊丝端部的一部分焊丝会被电弧包裹，这样势必会改变焊丝受热从而影响熔滴过渡。电弧在焊丝端部正下方轴向和焊丝端下2 mm径向上的温度分布如图５所示，可以看出，金属蒸气的加入使得电弧温度整体下降。且电弧的中心高温区偏离了轴线位置，在径向分布上从原来的高斯分布变成双峰，焊丝端部轴线位置出现低温区，这更符合实际观测到的GMAW焊接电弧形态 ［ 18 18 ］ 。 图6 图6 、 图7 图7 分别为外加直流轴向磁场前后电弧和熔池压力云图，根据压力云图显示，大电流GMAW潜弧焊的电弧压力分布与普通GMAW焊相似，都是在焊丝端部附近和母材上表面存在高压区，这有利于电弧排开液态金属“深扎”进熔池实现潜弧。考虑金属蒸气后，母材上表面受到的电弧压力相比于无金属蒸气时下降了近40%，且同一区域压力梯度值减小，这会对电弧排开液态金属实现潜弧造成影响。 1,2; 1,2; （a）轴线　　　　　　　　　　　　　　　　　（b）焊丝端下2 mm径向 1,2; 1,2; 外加直流轴向磁场对焊接电弧的作用主要是改变电弧形态，且最高温度略有上升，这进一步影响熔池空腔受热，从而影响熔池流动。其次，电弧温度高温区轮廓线在焊丝端部附近产生显著收缩现象，结合电弧在焊丝端部正下方轴向和焊丝端下2 mm径向上的温度分布能够看出（见 图5 图5 ），电弧等离子体温度在靠近母材附近区域出现中心低温区，且越靠近母材，偏离轴线程度越明显。根据文献［ 19 19 ］的研究发现这种现象是电弧的轴向压缩作用引起的。从模拟结果能够明显得出导致收缩最主要的原因是电弧压力场的变化。压力云图如 图6 图6 所示，整个母材上表面的电弧压力分布由单峰分布变成双峰分布。在母材上表面附近轴线两侧存在高压区，而中心区域存在低压区，导致电弧等离子体在中心区域发生了从母材上表面向焊丝端的回流。 图4b 图4b 为考虑金属蒸气氛围且外加直流轴向磁场下的电弧温度云图，电弧最高温度降至15 484 K左右。电弧形状更接近于仅外加轴向磁场的电弧形状（见 图4a） 图4a） ，相比于仅外加磁场的电弧，其焊丝端部下方出现低温区。可见，金属蒸气和外加磁场都会对电弧温度场及电弧形态产生影响。 金属蒸气分布如 图8 图8 所示，金属蒸气的分布主要是在焊丝端部一下轴线区域上，由此分析得出：因为焊丝端部产生的大量金属蒸气进入电弧区域后，Fe蒸气的净辐射系数要高于相同温度下的CO 2 的净辐射系数，使得电弧等离子体辐射热损失加大，导致电弧温度下降。因此这一区域的温度会低于轴线两侧金属蒸气含量较少区域的温度，从而导致焊丝端部下方出现低温区。 1,2; 金属蒸气分布 2 图8 图8 为只考虑金属蒸气影响和考虑金属蒸气且外加轴向磁场的金属蒸气分布云图。结果表明，大电流GMAW潜弧焊的潜弧空腔内充斥着金属蒸气，但金属蒸气主要集中分布在焊丝端部下方。电弧等离子体在外加直流轴向磁场的作用下会沿轴线进行高速旋转，金属蒸气分布也因此受到影响。在不加直流轴向磁场时，焊丝端部附近金属蒸气含量最多，金属蒸气沿轴线分布，由轴线向周围扩散，在径向上呈高斯分布。而在外加直流轴向磁场的作用下，金属蒸气分布偏离轴线，母材上方的金属蒸气主要分布在焊丝下端的轴线两侧，在轴线上分布变少出现空腔，在径向上呈现双峰分布。 电场 2 根据 图9 图9 所示的四种条件（A：不考虑金属蒸气且不加磁场；B：考虑金属蒸气且不加磁场；C：不考虑金属蒸气且外加磁场；D：考虑金属蒸气且外加磁场），对比A、B可知金属蒸气可以提高电弧电压，这是因为虽然温度在15 000 K以下时，金属蒸气的电导率要高于纯CO 2 ［ 19 19 ］ ，但金属蒸气的加入使得电弧整体温度较大幅度下降，造成电弧整体电导率下降程度更大，因此整体表现出电压值上升。对比A、C可以看出，外加磁场同样会导致电弧电压的升高，主要是外加磁场的收缩作用导致，但上升幅度小于因金属蒸气造成的电压上升幅度。综上所述，金属蒸气和外加直流轴向磁场都会导致电弧电压上升。 arc potential 对比考虑金属蒸气前后的电流密度云图（见 图10 图10 ）可以看出，金属蒸气的加入导致电弧中心电流密度明显下降，电弧中心区域电流密度梯度降低。这也是相比于普通GMAW焊接电弧，GMAW潜弧焊的电弧更加扩展的原因之一。外加磁场后电流密度分布在中心区出现空腔（见 图11 图11 ），电流大多从电弧边缘区通过。结合温度云图和金属蒸气云图对比发现，金属蒸气分布会影响电流密度的分布，金属蒸气主要集中分布在焊丝下方的电弧中心区域，使得电弧中心区域温度低于电弧边缘区域温度，降低了电弧中心区域的电导率，导致电流大多从电弧边缘区域通过，而电流通过电弧等离子体产生的焦耳热是电弧能量的重要来源，因此电弧温度分布受到影响。 1;2; 1,2; 结论 1 （1）GMAW潜弧焊的电弧相比于普通GMAW焊接电弧有着较大差异，其电弧更加扩展，在焊丝端部一部分焊丝会被电弧包裹，有爬弧现象。 （2）GMAW潜弧焊的潜弧空腔内充斥着大量金属蒸气，电弧气体氛围的改变使电弧温度明显下降，甚至出现了电弧中心低温区。主要原因是金属蒸气较大的净辐射系数导致的电弧等离子体较大的辐射热损失以及电流密度的分布改变造成的电流通过电弧等离子体产生焦耳热差异。GMAW潜弧焊的这种电弧特性势必会影响到熔滴过渡和熔池受热流动。 （3）通过外加磁场来控制GMAW潜弧焊，会使电弧收缩，导致电弧下部中心区域形成一个低温、低压腔体。 （4）金属蒸气的冷却作用和外加磁场的收缩作用都会提高电弧电压。 （5）目前关于GMAW潜弧焊技术的工艺试验以及机理研究还不完善，其电弧—熔滴—熔池耦合行为机理尚不明确，数值模拟是未来研究其机理的重要手段，可为高效GMAW潜弧焊工艺研究提供理论支撑。 参考文献 刘忠杰 ， 马场勇人 ， 惠良哲生 ，
